Procurement & Machine Installation

  • Lead strategic global sourcing of raw material, consumables and machines including spares, jigs, tools, gauges, etc. in line with production plans and demand forecasts.
  • Develop engineering documentation illustrating project/machine specifications, drawings and relevant code requirements. Prepare quotes based on process knowledge, yields, and overhead rates on a globular basis.
  • Manage techno–commercial discussions, risk analysis for new and existing suppliers, price evaluation, cost development, value analysis and negotiations for manufacturers/dealers.
  • Conduct machine inspections at Maker’s Site in Japan or locally, manage and participate in the change control processes with the supply base, with timely, cost effective, and quality implementation.
  • Plan layouts based on time required for processing, the number of workers involved in production, the working time, and production capacity to facilitate the most efficient distribution of work.
  • Spearhead new machine installation activities in the plant based on machine models and the number of units required for efficient production with streamlined material flow.
  • Optimize cycle time through select tooling; facilitate ideal cutting parameters and process distribution in machine.
  • Improve manufacturing efficiency by analyzing and planning work flow, space and equipment layout.
  • Lead plant layout preparation for new plant set-up or modifications to help construct an efficient production system optimally suited to the production design, manpower resources, and the number of machines installed.
  • Conduct N1,N5,N30 trials based on SOPs on various installed machines for checking the machine capability.
  • Handover the Machining lines to Production deptt after the commissioning.
  • Procurement of Capital and revenue goods through SAP/Oracle system.

New Model Development

  • Lead design and development projects for new product development from concept to the final product. Emphasis on complete New Transmission Sub Assembly development including various Gears and shafts.
  • Finalize technical specs, analyze component drawings, and conduct design validation and feasibility analysis.
  • Make Standard Operating Procedures (SOPs) for various products based on the Master drawing Specs.
  • Estimate set up-time, cycle time, tooling charges, jigs and fixtures required and raw materials.
  • Manage design layout work including Product, Blank, and Forging Drawing; approve, manufacture, Design, manufacture and verify jigs, tools, and gauges including the conduct of development trials under stringent deadlines. Design of very critical jigs for machine modifications to run new development parts Autocad using GD&T Knowledge and Standard.
  • Ensure adherence to ISO 9000 quality standards and handle related documentation viz., APQP,PFD, Control Plan, FMEA etc.
  • Handle gear manufacturing processes viz., Turning, Milling, Hobbing, Shaping, Shaving and special Purpose Machines etc. CNC Programming after tool paths validation and actual trials on CNC Machines.
  • Conduct trial production run for manufacturing the components/products and seek approval from the quality department on the final product.
  • Handover all the Jigs, Tools, gauges and SOPs to the concerned deptt for Mass production.

Productivity and Efficiency Improvements

  • Seek ways to improve the process parameters through programming in machines, modifications in jigs, tools and gauges, and reduction in operator movement in lines.
  • Contain costs through cycle time reduction, manpower reduction, and localization of jigs, tools and gauges.
  • Increase productivity through Time, Motion Study and Line Effectiveness calculations using Japanese methods.
  • Investigate failures and troubleshoot problems related to operation, programming, Jigs, toolings, repair etc.

  • Six Sigma Green Belt (DMAIC) Project for Energy Saving: Awarded as ‘Super lumen’ for Project done on Energy Saving with Annualised saving of approx. 11 MLN INR. Energy saving is done by 11% of total energy on line. Rejection is reduced by 1% and RM cost reduced by 10% with minimum investment online to get the ROI in 1.5 months only. Also awarded as People’s choice award in the Philips Excellence competition for this project
  • Various Kaizens done for improving changeover time and rejection reduction on various manufacturing lines.
  • Did Breakdown analysis for all the breakdowns for the year 2016.The result comprised of graphical MTTR & MTBF data for process wise as well as line wise

  • 4W Phases (2008-2015): Lead 4W projects for installation of hundreds of machines for Gear Machining lines to increase the capacity from 9 Lakhs to 1.3 M units/annum in various phases (Phase-3,4,5 Projects). Left MSIL while capacity increase from 1.3M to 1.6M (Phase-6).
  • Handled localization of jigs, gauges and tools for machining line to reduce manufacturing cost.
  • Projects for New Model Development:

  • Suzuki Hayate bike (2014-15): Lead Suzuki Hayate bike complete transmission development with 12 gears & 2 shafts in house for Design Proto, Production proto an Mass Production Proto trials and handedover to concerned deptt for Mass Production with smooth and trouble free production
  • Suzuki Gixxer bike (2013-14): Lead Gixer 150 bike complete transmission development with 14 gears (2 new type of Timing gears first time developed by Maruti Suzuki) in house for Design Proto, Production proto an Mass Production Proto trials and handedover to concerned deptt for Mass Production with smooth and trouble free production. I was the one-man army to finish this project.
  • 4W New Model developments (2008~2011): Developed various 4W gears (Final Gear,Sleeves) for flagship vehicles such as the Maruti Suzuki SX4, Eeco, Ertiga, A-Star, Ritz, Wagon R, etc.

  • Liaised with Japanese advisors for executing green field project for a 1.3M capacity 5-Phased Project.
